What problems would arise if ACRA rack-and-pinion gears were joined end-to-end without any clearance?

Your understanding of rack and pinion mechanisms seems to be insufficient. When all racks are joined, if they are aligned solely by their end faces, the tooth pitches at the joint will not match, which can cause the pinion to jam. In other words, the rack is aligned not by mating end faces, but by engaging tooth with tooth—that is, based on the pitch. If the racks are joined end-to-end, as with our other composite racks, extremely high end-face accuracy must be ensured when placing the order. However, those who use rack and pinion mechanisms typically do not assemble them that way. This is because, during end-face machining, even a slight deviation from the specified tolerance can cause binding at the joint. Our composite rack has a rather special configuration. Because it is integrated with the linear guide rail, the end face must fit perfectly against it, which necessitates high-precision machining.
